Of the giant copper plates are being used as to convect the heat away from the joint then the petroleum grease acts as a barrier between the plate and the air. So the grease has to warm up. How well does petroleum grease conduct heat?

Or did you only cover part of the plate?
Its effect will be minimal as most of the copper strip does not have the grease on.
So far the new isolator is hardly even getting warm with about 80A, I'll take a measurement after midnight after its had over 120A going through it for an hour.

That temperature rise was caused by internal corrosion raising resistance or maybe enough corrosion to create microgaps which the power jumped?
Will there be a post job chop up?
Either way, that's a cool switch.

Either way, that's a cool switch.
Thats the most likely cause, gradually deteriorating year on year.
There will be a post mortem chop up, going to have to drill and cut it to get into the internals.
But thats going to be on a better weather day.

Post mortem chop up done, a few well placed hammer blows shattered the diecast casing.
Quite clearly fecked,
It has had about 10 years of outdoors use but I don't think it liked to be operated too many times. I think I should utilise the low value resistor thing when powering up my main battery inverter with its large capacitors.
Its got a heavy duty spring holding down the conductor bar down across the M10 studs.

Clearly see the path of least resistance (or just the highest point). I like the 'a few well placed hammer blows'. Hammers can be subtle!
It's a rotate unit isn't it? Quite a bit of time within that motion for it to arc. My point being its not completing the circuit at slam speed so more time for a fatter arcing spark to jump the closing gap.
Could be nonsense of course and 10 yrs seems quite good?

The spring loaded handle rotates but the conductor bar slides in and out of the ceramic housing.
"Breaking the connection" should be quick because of the heavy spring mechanism but "Making the connection" will only be as fast as you can turn the handle, but thats hard because of the spring.
I am now quite happy that in the event of a catastrophic failure there is nothing combustible inside, all heavy duty ceramic and metal.
