Yeah think I'm gonna go 35mm² everywhere and 200A/250A (inverter max discharge/charge 190A) fuses in the disconnect switch.

And buy the correct sized lugs for every connection.
M6 for inverter
M10 for fused disconnect.
M8 or M10 for bus bar box or whatever I end up buying.

And make up my own cables.
Good man, I like to draw up a line diagram to keep me right. I personally use a hammer crimper but that's just something I like. Do a pull test on every connection. I always go round twice when nipping up lugs to allow the metal to bed into its new torque setting. I don't use a torque wrench though but it's maybe worth doing? Looking forward to the pics!

Some colour coded insulating tape or heat shrink over the crimp also helps tidy things up.

Oh and make sure you push down the crimp onto the cable as you press the crimping tool, sometimes they have a tendency to move slightly

Nice one for all the advice... Much appreciated.

I suppose I'll need some wire strippers and cutters too to make it seem like I know what I'm doing rather than a Stanley knife!

I use a Stanley knife, you get to know where to score to, and then you can peel the insulation back to the score to get a clean line..

While you can get tools such as this https://amzn.eu/d/8SIUK4N, a Stanley knife will do a perfectly good job. Cable sheers might be a wise investment though, something like this: https://amzn.eu/d/aB43wN6 (other brands are available, I like knipex though).

Would a 400A Mersen NH2 3 pole be ok to use instead of a mersen 250A NH1 2 pole?

Found one cheaper than the NH1 with 400A fuses included.

Or would overspeccing by that much cause issues?

I know I would only use 2 of the 3 poles and only need upto 250A not 400A but are there any negatives? Can it cause any damage overspeccing?

The fuse current capacity needs to be rated in relation to the current capacity of the cable .
